I believe there is a TSB out on that problem. If your car has been sitting for a while, could be bugs in the fuel filler tube. Or perhaps the fuel fill nozzle you are using has gone bad?

Believe me, it's not bugs! There is a Technical service bulletin out on our cars. They have a defective gas tank that does not fill properly. I just had mine replaced for the same thing. I called the dealership, they ordered the tank and put it in. Also, they never charged me a dime.

I think it might cost at least like $150 or something if you don't have the warranty to cover it. In that case, I wouldn't bother replacing it because it still doesn't fix it. I had mine replaced immediately after I got the car a year ago and it still does it. Just turn it upside down and it will fill.
It doesn't take very long. They order the tank and tell you when to bring it in. It doesn't take very long to do the actual work. It's like the same day or next day.

how many miles you have?? didnt ford up their warranty?
I had 19K miles on it when I started having the problem. Ford warranty covered it but I got a recall notice anyways for it.
I took it in at 9am and they said they would need it all day until 5pm (bull****). It's only like an hour job but that's a dealer for ya. Considering that I was the first car in there, it probably sat around until it was time for the service shop to close and they called me.
Almost 2 weeks later, it started giving me filling issues again. It usually happens if you have a quarter tank or more already when you are gassing up. That's when it stops really soon. If you fill it when it's on Empty, normally it doesn't stop early. But DON'T EVER TRY to top it off because the gas WILL overflow out of the tank.

There has been much discussion about fuel tank issues. Some suggest turning the fuel nozzle to the 3:00 position while other say either fill it up with the gas nozzle upside down or don't put it in all the way and don't fill it at full speed. Since I bought the car in Dec. I've only filled it up 3x. 1st time wasn't a problem at Costco. 2nd time problem with Sam's Club. 3rd time at Costco, no problem. I'm not taking it to the dealer unless it gets worse. In the mean time, I'll be purchasing gas from Costco.....they are waaaay cheaper anyway!
Recently while I was under my car I noticed the fuel fill line going from the fill neck to the tank. It's only around 1 inch diameter or so! Maybe 1.25 inches but that's it. I can't believe they opted to install tiny ars fuel fill tubes in our cars. I haven't had any fill up issues I'm happy to say but it doesn't surprise me that some are having the problem. I would try using the next nozzle setting on the fuel filler handle if you are using it in automatic fill mode. Also if you are filling it manually, don't squeeze the trigger to full on. My guess is that at some stations they have very high volume pumps and the GPH output is really high where filling the tank goes. Other stations don't have as high volume output as others at the nozzle, so try using a lower setting and you should be okay although it shouldn't matter.
Also, you can try using a gradient approach and start out filling with the nozzle at about half output then after it gets flowing after the fuel fill line is fully primed, go ahead and crank it up to full output and fill'er up in normal fashion.
I hope this full up problem doesn't happen to me. I'll be pissed off big time and they won't get rid of me off their backs at the shop until it is terminatedly handled. Of course my guys will do a perfect job as they usually do as they care about their customers and their happiness. We are the life blood of repair shops. Remember that and don't accept anything less than 100% customer satisfaction!

I've filled up gas 400 miles from home and had the same fill up problem. It really depends on your car, no matter what you do or what station you go to. Some of us have it, some don't. Some have it happen all the time, some only occasionally. I've had the problem at Costco, Chevron, Valero, Safeway, Shell, AM/PM and some unknown gas station in the boonies. I've pumped manually and automatically, upside down and sideways, gradually and fast. I'm thinking it has something to do with the sensor or the fact that the fuel line is so small like someone mentioned. When the moment comes, I'll see about replacing it. Until then, I just deal with it
I am not positive, but i believe if it is a tsb, it doesn't matter if you are in or out of your warranty. I had my tank replaced, and still had the problem for about a month after, but haven't had it since and it has been 8 months or so.

There is a TSB. If you use the search tool, you can find the thread on it. But I heard something about Ford saying something about the newer 07s not being covered...
